Material Selection for Transformer Windings

Material selection for transformer windings depends on voltage, current, temperature, winding geometry, insulation coordination and compatibility with oil, varnish, paper or resin systems. The wire material is only one part of the transformer insulation design.

Small transformers may use fine enameled wire on bobbins. Power and special transformers may use rectangular wire, paper-covered wire, fiberglass-covered wire or film-insulated constructions. The selection should match both electrical design and manufacturing process.

Conductor Material

Round or Rectangular Wire

Small transformers commonly use round enameled wire. Larger transformers may use rectangular winding wire to improve space factor and current capacity. Rectangular conductors require attention to edge radius, insulation build and bending stress.

Enamel Insulation

Paper, Fiberglass and Film Coverings

Transformers often need more than enamel. NOMEX paper covered magnet wire can add aramid paper insulation for heat and dielectric performance. Fiberglass covered winding wire adds mechanical protection and insulation build. Kapton insulated wire may be chosen for special high-temperature or dielectric requirements.

Oil, Varnish and Resin Compatibility

Transformer materials must work as a system. Wire insulation, layer insulation, oil, varnish and resin should be compatible through thermal aging and electrical stress. Chemical resistance is especially important for oil-filled and resin-encapsulated transformers.

Voltage and Testing

Transformer windings may require higher dielectric margin than simple low-voltage coils. Check breakdown voltage, insulation build, pinholes, flexibility, adhesion and finished coil testing. The wire should be selected together with layer insulation and clearance design.
